I understand your concern about the velcro. I haven't been drying my covers (even though the care instructions say you can) so as not to wear them out as fast. If the velcro does wear out, I think I may have a friend help me sew on snaps (similiar to the bumgenius 3.0) in place of the veclro.
So far I haven't had to buy bigger pants. It's actually working in Sy's favor since he's so thin. His pants actually don't fall down anymore!
Good luck. I know it's such a big decision.
